Choosing the Right Coil Wire

Choosing the right coil wire is crucial because it impacts many important properties including weight, strength, flexibility and thermal/electrical conductivity. While copper is and remains the most common material used in coil production, it's worth exploring alternative coil wire options depending on the intended use or required performance.

Then, when a voltage is applied across the windings, the magnetic field causes a time-varying current to flow through the coil, generating a time-varying electric charge. The wire that is used to wind a coil has an electrical conductor that is coated with an insulator and surrounded by more conductive wires. The insulator is typically made of polyvinyl chloride (PVC), tetrafluoroethylene (TFE) or some form of polyimide, which can withstand high temperatures and resist corrosion. The outer layer of insulated wires is usually electroplated for additional protection in harsh environments.

There are also several different types of electrical coils, such as bobbin-wound coils or coreless coils. These are primarily used in applications where space is limited and a bobbin or core cannot be accommodated. The insulator coating on these types of coils is typically composed of double layers, with an undercoat and top coat. This enhances thermal resistance and durability, as well as protects the conductive copper or aluminum from short circuits.

Another type of electrical coil is called a magnet wire or winding wire. It's an insulated conductor designed for interchanging electrical energy with magnetic energy. This type of coil is often found in inductors, motors and potentiometers. Generally, enameled solid copper magnet wire is employed as the preferred choice for most applications due to its superior chemical, physical and mechanical characteristics. However, other materials such as kanthal and nichrome are also widely available.

Depending on the application and operating conditions, coil wire can be electroplated with precious metals such as gold or silver for enhanced durability. This is especially important in harsh environments where conditions are more likely to cause corrosion and oxidation.

The diameter, or gauge, of coil wire is important because it has a direct correlation to its ability to fill the coil slots, or "fill factor." Using a larger gauge means less space is being occupied by the insulation and there's a better chance that current will be able to flow more easily. The other key factor to keep in mind is the wire's resistance, which is measured in ohms. A higher resistance equals more friction and a hotter wire.
